Mercedes OM642 EGR Cooler Failure: Coolant Loss, Diagnosis & Repair Costs
Unexplained coolant loss on an OM642 V6 diesel is frequently caused by a leaking EGR cooler — not a head gasket. Here is how to diagnose it correctly and what the repair costs.
Why the EGR cooler fails
The EGR cooler on the OM642 V6 diesel reduces exhaust gas temperature before it is recirculated into the intake. It is a heat exchanger — exhaust gas on one side, engine coolant on the other. Over time, thermal cycling and internal corrosion cause the cooler to crack internally, allowing coolant to leak into the exhaust stream. This produces white smoke from the exhaust (often misdiagnosed as head gasket failure) and unexplained coolant loss. External leaks are also possible, visible as coolant residue around the cooler itself.
2. Diagnosis: ruling out other causes
Before replacing the EGR cooler, we rule out other causes of coolant loss: the oil cooler seals (oil in coolant — very different symptoms), the expansion tank cap (a failing cap can release coolant as steam), and the head gasket (combustion gas test in coolant). A cooling system pressure test that shows pressure loss without visible external leaks points strongly to an internal EGR cooler leak. Borescope inspection through the EGR port can sometimes reveal coolant residue in the intake.
3. Repair cost and process
EGR cooler replacement on the OM642 involves removing the intake manifold for access. The cooler itself costs £300–£500 for a genuine Mercedes part. Total repair: £600–£900 including parts, labour, and coolant refill. The job takes approximately 4–6 hours. The intake manifold gaskets should be replaced at the same time, as they are disturbed during disassembly. Many OM642 owners combine EGR cooler replacement with oil cooler seal replacement (another £200–£300 in parts while the manifold is off), since both jobs require the same disassembly.
