The OM642: strong but not without weaknesses

The OM642 3.0-litre V6 turbo diesel was used across the Mercedes range from 2005 to approximately 2018 — E-Class, C-Class, S-Class, ML, GL, GLE, GLS, Sprinter, and Vito. It is fundamentally a strong engine capable of 200,000+ miles, but five specific faults appear with enough regularity to be considered predictable. Most are repairable for sensible money if caught early.

1. Oil cooler seal failure

This is the most common OM642 fault. The oil cooler sits in the V of the engine beneath the intake manifold, and its rubber seals harden with heat and age. When they fail, oil leaks into the coolant, creating a mayonnaise-like sludge in the expansion tank. This is often misdiagnosed as a head gasket failure. The repair involves removing the intake manifold, fuel rail, and oil cooler to replace the seals. Cost: £500–£800. Do not ignore oil-in-coolant — it can block the heater matrix and radiator.

2. Swirl flap motor failure

The intake manifold contains swirl flaps that optimise airflow at different engine speeds. The plastic linkage that connects the electric actuator motor to the flaps can break, triggering a check-engine light. In early OM642 engines, broken flaps could fall into the cylinder — this was revised and later engines are safe even if the linkage fails. A new intake manifold with updated swirl flaps costs £600–£900 fitted. Some owners fit swirl flap delete kits, but this can affect low-speed torque and is not technically emissions-compliant.

3. Turbo oil feed pipe blockage

The turbocharger sits in the V of the engine and is fed by an oil pipe with a small internal diameter. Over time, carbon deposits in the oil can restrict the pipe, starving the turbo of lubrication and causing turbo bearing failure. A new turbo costs £800–£1,400 fitted. The oil feed pipe should be inspected or replaced at the first sign of turbo noise. Regular oil changes with the correct MB 229.51 specification dramatically reduce the risk.

4. EGR cooler leak

The EGR cooler can develop internal leaks, causing coolant to enter the intake system. Symptoms include unexplained coolant loss, white exhaust smoke, and in severe cases hydrolock if enough coolant enters a cylinder. Pressure-testing the cooling system confirms the diagnosis. Replacement: £500–£800.

5. Injector washer (copper seal) failure

The copper washers that seal each injector to the cylinder head can fail, causing a "chuffing" noise from the affected cylinder and black carbon deposits around the injector base. If ignored, the leaking combustion gases can carbonise the injector into the head, making removal extremely difficult. Replacement of all six washers: £200–£350. This is cheap preventative maintenance on any OM642 above 100,000 miles.

Real workshop example: oil cooler seals

A 2011 E350 CDI arrived with the owner reporting that the coolant expansion tank contained a thick, mayonnaise-like sludge. A general garage had diagnosed this as a head gasket failure and quoted £1,800 for the repair. Our Xentry diagnosis showed no combustion gases in the coolant — ruling out head gasket. The oil cooler seals were the actual cause. We replaced the seals, flushed the cooling system, and refilled with fresh Mercedes coolant. Total cost: £620. The car has covered 22,000 miles since without any recurrence. This is a textbook example of why proper diagnosis matters: the head gasket quote was wrong, the repair would not have fixed the problem, and the customer would have been £1,800 poorer with the same fault still present.

The swirl flap motor: repair vs delete

The swirl flap motor on the OM642 controls the intake manifold flaps that optimise airflow at different engine speeds. When the plastic linkage breaks — which it does on most OM642s above 100,000 miles — the check engine light illuminates with swirl-flap-related codes. The options are: replace the intake manifold with a revised genuine part (£600–£900), or fit a swirl flap delete kit that removes the flaps entirely and reprograms the ECU to ignore them (£300–£500). The delete kit is simpler and cheaper, and on post-2007 engines it is safe because the revised flap design means a broken flap cannot fall into the cylinder. However, deleting the swirl flaps slightly reduces low-end torque and marginally increases fuel consumption at town speeds. For a high-mileage car, the delete kit makes economic sense. For a lower-mileage car, the genuine replacement preserves the engine's original operating characteristics. Ask your specialist which they recommend for your specific car.

Turbo oil feed pipe: the silent killer

The OM642 turbocharger is lubricated by an oil feed pipe that runs through the V of the engine. This pipe has a small internal diameter, and over time, carbon deposits in the oil can accumulate and restrict it. When the pipe becomes partially blocked, the turbo receives insufficient oil, its bearings overheat, and it eventually fails — often catastrophically, sending metal fragments into the engine oil. A new turbo costs £800–£1,400; replacing it because a £40 pipe was blocked is a frustratingly avoidable expense. The oil feed pipe should be inspected or replaced at any major service above 100,000 miles, and especially when the turbo itself is being replaced. Regular oil changes with the correct MB 229.51 specification dramatically reduce the carbon deposits that cause the blockage.
